My storage controller doesn't want to create an entire multiblock with certain barrels. It's seemingly random how far the multiblock extends depending on which barrel I've placed. Pretty sure the issue is something to do with the barrels being already placed and packed up. When I place 4 fresh barrels it works fine. Screenshots with debug show it extending 1, 2, and 3 blocks depending on the barrel.

I simply held them in my inventory after picking them up, some of them I may have held in a sophisticated backpack for a while.

what I meant was how did you pack them? how did you place them back? Was the controller already in place? Did you place the controller after?

Also this may be an issue in just 1.20.4 which I only support with critical fixes so if replacing of controller fixes it, I am unlikely to put a fix out there especially given that it require more effort to release something in that version.

@LamboLord24 I just had a similar issue issue with barrels that I moved into the multiblock using the carryon mod. What I had to do was break the controller and put it back down and it registered the new storage blocks.
